In your neck of the woods/bush a Cable Belt would complicate your tender review procedure. The machinery is complex beyond belief & the reeving presents nip points which could swallow an Impi. Spares inventory would be disproportionate. The days of pioneering on the Pedicle should be long gone!
Equipment expenditure for sensible conveying systems is quite easy to estimate; as with all our business, civil works hold a host of pitfalls; hence the reluctance of those Down South to commit. How, therefore, can Metso glibly suggest a Cable Belt: or have you told them more than you're telling us?
Is your route decided; what is your expected start up date; are you happy with the feed & discharge conditions you will present to the bidders?
Off the back of a fag packet you seem to be proposing about twice the conveying capacity you actually need.
Prepare a reasonable specification for equipment along your seleced route; get a local steelwork rate & an idea of the groundworks involved. Plenty of manufacturers Down South will give you prices for gear. Add it all together & you have a starting price. But you will have to formally enquire if you want a design & build price. ■

Beware of the Metso Cable Belt (CB). They seem to have trouble with their commissioning of a 10 and 17 km overland in Australia. It has been delayed for many months as they try to sort out their technical problems. I think the you should consider client-to-client discussions on the merits and demerits of this sole source. Historically, the CB has been noted for its extensive maintainance requirements.
Talk to Worsley Aluminum about their program to maintain the 50km CB installation since 1985. Study their spillage problems and hope to avoid them.
Read the publication of the Selby Ian Dixon evaluation of their 12km conventional belt compared to and 10km CB. Eventually, went to court on the Cable Belt design. The court ruled in favor of Selby. ■

I have had the misfortune to work alongside cable belt installations and have had talks with AngloCoal on their two new cable belts at Moura Dawson Mine and German Creek Lake Lindsay projects. The cable belt technology seems to be sound but practical use is fraught with danger. At Padcal Mine Tuba in Benguet Province in Lucon in the Philippines, the trouble that Ray Reyes had was enomous and it was a low uptime and drastic downtime. It was costly. I have never seen a cable belt that continues to run without issues. I have had reports from mates working on the cable belt at Moura Dawson Mine and they have all had exactly the same comments, "What made management buy such a piece of Crap!". There has even been talk of replacing the cable belt with a conventional belt conveyor at both Dawson and Lake Lindsay. Cable belt is a cheap initial cost materials handling solution but the maintenance and lost production as the years progress is horrendous.
This is only my thoughts and experiences so use the correct proceedure and have ALL the parameters of terrain, capacity, interface points, etc. of the project to hand before trying to obtain a set $dollars per metre. I have seen too many incidents where the whole concept was not laid out to the designer / supplier and inferior conveyor was the end result. ■

How many conveyors you use, their type and size depend upon a number of things that I am sure is not available at this stage. These include:
•Potential route
•Terrain to be covered
•Obstacles to be negotiated (roads, rivers railways etc.)
•Power availability
•Power reticulation
•Earthworks and civil works
•Environmental factors
This project is obviously at an early stage and a pre-feasibility study is required to allow you to find your feet and obtain sufficient information to allow you to go out for quotes or build up a budget price. Such a study is not expensive and will give your project momentum.

You publish come-on information about operating cost that seem to show great benefit of pnuematic capsule over belt conveyors.
We studied the capsule on Skyline Mines downhill. They could not compete against the conventional or pipe belt. What has changed in their design or pricing that will now make them competitive?
We are willing to allow the capsule crowd to offer a competitive bid on our overland projects provided:
1. client list with contacts and details of installations
2. List is reasonably current so that there is a due-diligence track for the client with opportunities to visit and discuss with users/operators.
3. Capital & Operating cost assessment can bear out your claims prior to involving the client.
If you are willing to meet these conditions, I will give some details on potential projects so that a proper assessment can be formed. ■

We have many coal mine sites around my area and they are having the coal delivered to the Train Load Out site with between 20 to 84 km haulage distances at
I am not familiar with your system other than a single direction 1960s shuttle pipe system where the carriage used to get jammed in the buildup of spilt slurry material. One of the other things I would like to know, what happens to mud and slurry buildup within the pipe of your system where the wagons run?

Does your BOO cost include the ammortized capital expense?
I believe 1% is quite low. Recall the BOO must pay off all share holders including banks et al plus operating expenses.
I do not know if Mr. Weaver is including the same.
Operating cost for overlands usually will depend on the electric rate, personnel rates and attrition rates for all consumables. The consumables include: belt (+20 years), idlers (1% per year with good design practice), liner wear in chutes and skirts, and all power demands. Then we need to staff the machinery to operate and maintain it. ■

Thank you all for your replies. The info has been useful. Going through my calculations, 2500t/h might be too high & gives little room for maintenance and the like.
However for 2500t/h, I am getting the following parameters:
1. option 1
Belt Speed: 7.5 m/s
Belt Width: 1000 mm
2. option 2
Belt Speed: 5 m/s
Belt Width: 1250 mm
3. Option 3
Belt speed: 3.5 m/s
Belt width: 1500m/s
Max tension on drive side circa 91kN.
Am I on the right course?
Oh, I used an arbitrary material density of 1500 kg/m^3, surcharge angle=10degrees, trough angle=20degrees.

No.. you are seemingly not on right course..
We do up to 3000t/h over many km on a 1050mm wide belt running at 4.1m/sec
The bulk density is 1.7t/m^3 of our material.

Is the conveyor horizontal? You need to identify the surcharge angle for the conveyed slope.
What is the D95 lump size or gyratory (jaw?) nominal open side setting?
Typically, primary crushed copper ore with an open side setting of around 200 mm, would require about 160mm belt edge clearance to control spillage.
Given a guess at your installation with the above, a 1050mm wide belt, will have a 6 m/s speed.
Graham's density seems high for all the copper belts I have worked on. Normally, 1500kg/cm is used for volumetric loading.
At Graham's density, the belt speed should be around 5.3 m/s for a 1050mm belt width. ■

I think that you are loosing a lot of capacity using the old 20 degree idlers.
These are not used anymore as they were for the old cotton belts that did not take kindly to creasing. With today's EP/Nylon belts and of course the steelcord ones, you can do 45 degree on three rolls, (but I still prefer 35 degrees unless the material is sloppy.)
So my measured 4.1m/s x 2500t/h / 3000t/h x 1.7t/m^3 / 1.5t/m3 extrapolates to 3.9m/sec for a full belt and 4.8m/sec at 80% loading.
This is for a 1050mm belt.
1000mm would push you up to Larry's 5.something m/sec (but certainly not 7.5m/sec!

There have been many advances in the technology for Pneumatic Capsule Pipeline Systems over the years. The calculation of Capex and Opex costs for these systems very much depends on what is included. We use our "P.E.P." formula for Opex.
P - People to maintain these systems. There are no operators.
This value includes annual pay/salaries, overhead charges, benifits and government taxes, an assistent factor to allow for extra help when required. Further more we allow one person per million tonnes handled.
E - Energy to operate the system and all of its components. We use the customer's cost of energy and demand factor.
P - Parts for all maintenance and preventative maintenance including long term replacement of abraided equipment.
All of these Opex costs are totaled then divided by the distance and tonnes per hour handled.
Capex includes all hard and soft costs including shipping, installation and start-up. We also include the customer's interest rate and time payment period. There are several payment plans. All of this is totalled then divided by the distance and tonnes per hour handled.
There are many types of system. Each has its application.

You asked about our haulage rates for various transportation systems - see my comments on Pneumatic Capsule Pipeline cost calculations in my reply to Lawrence Nordell. The specific rates on all systems will vary from country to country, depending on component costs and exchange rates. Our rates apply to North America. The ratio of costs for the various systems will remain about the same.
You referred to a 1960's shuttle pipe system and how the carriages became jammed in spilled slurry build-up. Our Pneumatic Capsule Pipelines use dry air to propel capsules. The capsules have latched covers. The product in the capsule must be dry to damp. Pneumatic Capsule Pipelines are NOT designed to handle slurry or NOR operate in a liquid medium.
Air entering and leaving our Pneumatic Capsule Pipelines is filtered. There is provision within the system to remove lumps that have escaped from the capsules.

PLease excuse our "Doubting Thomas" attitude. I find it difficult to believe your claim of half the operating cost of a well conceived overland. Are you claiming perfect sealing as you vent and compress the carry and return air chambers respectively, do not allow leakage between capsules, and recover the heat of expansion and compression? Or, are these trivial losses? ■

Air leakage between capsules is taken into account in the system design along with rolling friction and other losses. To answer your question - it is significant.
Air leakage in the pipe joints and at the loading and unloading stations is insignificant.
In twin line systems the air circuit is usually a loop ("O"). This minimizs air filtration and dehumidification plus conserves energy.

Per our discussion, I include the following:
1. 12 km downhill, ambient humidity ranges from 60% to 100% with many days at 100%. Conveyor has a lift at the head of about 10 m.
2. 14 km overland lift is 10m near the head end. Ambient humidity ranges from 40% to 100% with some days of heavy rainfall.
3. 5 km uphill has a 250 m lift and has a humidity range of 40% to 100% with some days of heavy rain.
I do note that you have not made a large material handling installation. According to your input there are 5 such pipe systems in Japan and 3 elsewhere. I worry that although we can become excited about the prospects, mining companies will not acknowledge serious intent without a track record from the participants. This will take many years.
Witness the Cable Belt installation in Australia at Dawson and Lake Lindsey. Anglo Coal anticipated a trouble free startup and good production upon completion.
Cable Belt does not appear to be trouble free and Metso seems to have difficulty with commissioning after months of delay. Anyone interested/contemplating a Cable Belt installation should discuss with Anglo Coal their satisfaction. ■

New Rollers / Idlers
Dear Mr. Kupfermann ,
If there is a project for a longer conveyor in a copper mine than my new Rollers / Idlers made out of Recycling-FULL-PLASTIC are the best, because they are like inox-rollers and they are not made out of tubes.
In my experience the rubber-belts will hold for 12 years or longer.
(In lime-stone and with material in the same matter it will be better.)
The really time of working with rubber belts is also causal with the quality of the rollers/idlers limited. Because most of rollers/idlers are made out of tubes. With the changing of temperature, dust an fog/sludge will enter inside the roller trough the ball bearings. This is the reason, because the rollers/idlers don’t hold as long as the bearings normally. If you have the first dust and rust inside the roller-bearings, the roller at first will turn with more energy and also the steel tubes will be consumed very quick. At last you get a damaged roller with danger for your expensive rubber belts.
Do you also watch to your conveyors, to save the expansive cost of rubber-belts, (?) and also economize the high costs for the vulcanisation.
Many special tools will help you to do this,
But now you can find a new patented roller/idler for this work!

Belt conveyor is the ideal efficient continuous transport equipment for mine industry. Compared with other transport equipment (such as locomotive class), it has the advantages of long distance transport, large volume, continuous conveyor. I work for a copper mining company in Zambia. My background is in maintenance engineering [mechanical] and I have, recently, been transferred to the project department to help in the design of a 20 km conveyor system. I stumbled across an old Dunlop Conveyor Manual which has been useful this far. Could anyone have a price catalogue for conveyor belts and accessories such as drives, pulleys, rollers etc? Or alternatively the cost of a conveyor system i.e. $/metre or $/kilometre [supply & install]? I have been in touch with Sandvik Material Handling and Metso Minerals, but they have refused to give me any prices without an official enquiry. The Metso case presents an interesting option. They have proposed a rope/cable belt conveyor which has not been installed in this country before. What could be the pros/cons compared to a conventional system?
